What is Hot Embossing?

Hot embossing is a versatile replication process used to imprint intricate micro-scale features from a master mold into thermoplastic polymers. By applying controlled heat and pressure, the surface of a polymer substrate is softened and conformed to the detailed structures of the mold, producing precise, repeatable features ideal for microfluidics and other advanced applications.

At Potomac Photonics, we deliver hot embossing services with rapid turnaround and careful process control. Our team can produce master molds with features as small as a few microns and use them to emboss parts in a variety of engineering plastics.

Advantages of Hot Embossing

Hot embossing provides several benefits for precision microfabrication:

  • High fidelity replication of micro-scale features with clean, sharp edges
  • Short lead times from mold design to part production
  • Cost-effective micro-patterning, especially for small to moderate quantities
  • Compatibility with a wide range of thermoplastics
  • Ability to produce features that are challenging with machining or other replication methods

Because the replication occurs in the softened polymer rather than in a fully molten state, hot embossing also reduces residual stress and helps maintain dimensional stability in the finished part.

Potomac Materials and Capabilities

Potomac’s hot embossing capability supports a broad range of thermoplastic materials suitable for microfabricated components. Typical polymers we emboss include:

We fabricate molds with micron-scale features based on your design data, and then emboss parts to meet your geometry, replication fidelity, and throughput requirements. Our flexible processes handle materials that are otherwise challenging to pattern using conventional machining.

Integrated Microfluidic Fabrication

Hot embossing plays a central role in microfluidic device production. At Potomac, we offer an integrated workflow that includes:

  • Fabricating precision molds for hot embossing
  • Embossing microfluidic parts in polymer substrates
  • Drilling micro-holes and cutting parts to size
  • Aligning and bonding cover layers
  • Inspecting and testing finished parts for functionality

This end-to-end approach ensures consistent part quality and can accelerate both prototyping and small to medium production runs.

Why Choose Potomac for Hot Embossing?

Potomac has decades of experience in microfabrication technologies. We pair advanced hot embossing equipment with in-house expertise so that customers can quickly move from design concept to functional parts. Typical service features include:

  • Rapid turnaround on master mold fabrication and embossing runs
  • Tight feature control down to micron-scale resolution
  • Integrated capabilities that extend beyond embossing, including hole drilling and bonding
  • Tailored process development based on part geometry and material behavior

Our approach allows development cycles to accelerate and provides a reliable path for prototyping through low- to mid-volume production.

Need Additional Microfabrication?

Potomac offers generous incentives to our customers that combine hot embossing with our exhaustive list of other microfabrication processes.

Also From the Goodfellow Group

Hot embossing requires thermoplastic substrates with well-characterized glass transition temperatures and consistent thickness tolerances. Goodfellow supplies COC, PMMA, polycarbonate, and other engineering thermoplastics in sheet and film form, suitable for embossing applications.
